Start Here: The Four Numbers That Matter

Before any equipment decision, these are the measurements that tell you whether fouling is costing you money — and how much.

1. Condenser Approach Temperature

The difference between the condenser water leaving temperature and the saturated condensing temperature. On a clean machine it typically sits around 0.8–1.7 K. As fouling builds, approach widens — it is the single clearest indicator of tube cleanliness, and most building management systems already have the sensors to calculate it.

2. kW/ton

Compressor power divided by cooling delivered. A clean, well-maintained centrifugal chiller often operates in the 0.55–0.65 kW/ton band; the same machine with a moderately fouled condenser can drift toward 0.75–0.90. That gap is the energy you are paying for and not using.

3. Fouling Factor

A design allowance for heat-transfer resistance added by deposits. Equipment is usually specified with a fouling factor, but plants rarely measure the actual value in service. Comparing the two tells you whether you are over-cleaning, under-cleaning, or about right.

4. Cycles of Concentration

How many times the dissolved solids in circulating water are concentrated relative to make-up water. Higher cycles save water but push scaling risk up. Controlling cycles — through blowdown and chemistry — is where water conservation and fouling control have to be balanced.

How to Use This Knowledge Hub

Articles are organised by the question you are actually asking, not by publication date.

If you are diagnosing a problem

Start with approach temperature. Pull 12 months of condenser water in/out and condensing temperature from your BMS, calculate the trend, and compare it to your commissioning baseline. A widening of more than about 1.5 K is a signal worth acting on.

If you are building the business case

Convert the approach penalty into kW/ton, then into annual kWh at your operating hours and tariff. That number is what turns a maintenance conversation into an energy conversation — and it is the only basis on which a payback claim can be defended.

If you are specifying equipment

Ball sizing, tube material, collector location and control integration are the four decisions that determine whether an installation performs or disappoints. These are covered in the selection guides.

Tube material selection →

If you are comparing methods

Manual cleaning, chemical treatment and continuous online cleaning each manage fouling differently. The key distinction is whether fouling is treated as an event you schedule or a condition you hold.

Common Questions

How often should condenser tubes be cleaned?

With offline cleaning, as often as your approach temperature trend says you need to — for many plants that is annually, for some twice a year. With continuous online cleaning the question disappears, because tubes are being wiped continuously and never reach the condition that requires a shutdown. The right answer depends on your water and operating hours, not on a fixed calendar interval.

What size sponge ball do I need?

Balls are selected slightly larger than the tube inner diameter so they contact the wall as they pass. Undersized balls pass through without wiping; oversized balls wear prematurely or lodge. Material and hardness are chosen for water temperature and deposit type — a soft ball for light biofilm, a more abrasive grade for hard scale.

Will online cleaning damage my tubes?

Correctly specified sponge balls are softer than the tube material and are a standard cleaning method for copper, copper-nickel, brass and stainless tubes. Problems come from incorrect sizing or from balls that have worn past their service life and are no longer doing the job — both avoided by following the replacement cycle.

Can I calculate the saving myself?

Yes, to a first approximation. Take your approach temperature lift, convert it to a condensing temperature rise, apply the rule of thumb that each 1°C of condensing temperature adds roughly 1.5–3% to compressor power, and multiply by your annual operating hours and tariff. Treat the result as a sizing exercise, not a guarantee — measured data always beats a generic percentage.

Is this content available in other languages?

Yes — the knowledge hub is published in English, Spanish and French. Use the language switcher on any page. Technical articles are translated in full rather than summarised, so the calculation methods and parameter tables are identical across languages.
